Why don't you make a cut out the size of a Duo card on the plastic cover of the battery instead of sanding it and exposing the battery?
Anyway my 2 cents would be if you really need to bring more Duo cards with you might as well spend on a case, instead of a new battery.

I'm serious! The Lithium polymer and lithium ion batteries are prone to combustion if air leaks into the battery. That's why the batteries are heavily encased in plastic.
You just removed the protection!
More than one Nokia phone exploded due to batteries that had punctures in them!!!!
I wouldn't keep that phone anywhere near me if I were you!

Its really dangerous to play with batteries. I would suggest you use a handfree and also dont keep the phone in your pant pocket .. you would not want it to explode in your pants...

Well, I've actually done some research and this is what i've found.
Lithium Polymer (Li-Poly) is the newest and most advanced technology for cellular phone batteries. Li-Poly is ultra-lightweight & does not explode, even when a nail is driven through it! Since the chemistry is enclosed in plastic pouches instead of a metal can, significant weight & form possibilities exist! Manufacturers will soon be molding this type of battery to fit the dead air spaces in some cell phone designs. Lithium Polymer shows all the same advantages of Lithium Ion without the weight or rigid form factors! Li-Poly does not suffer from memory effect, and will deliver up to 40% more battery capacity than the same size of NiMH battery.
So, if this thing isn't gonna explode if i run over it with a truck, or drop it off a building then why would I assume it will explode without a small, ultra-thin bit of plastic?
Oh, and by the way, nokias use a lithuim-ion battery so there is really no reason to factor them into this discussion.
@ Shuvit... If i had it over again, I would have just cut the plastic to fit the MS Duo perfectly, but i was hoping the plastic would be thick enough to just be able to sand it down. Sorry, I have no prior experience in battery augmentation. I'm just testing this out at this point.
I used a little electrical tape to 'pretty' things up a bit. Still not beautiful by any stretch of the imagination... but it's an improvement.
One more thing. Why are you people so eager to put down my efforts when all I'm trying to do is test this and maybe help someone else?

I think the whole point is knowing whether this can be done and only time and probably only you will be able to tell.
Without this effort, all other claims about such things have been speculation so far. Whoever claimed to do so in an earlier thread never came up to show it...

the reason everyone is so amased is because the rest of us carry the card in out pocket and wallet it just seams pointless sure you can keep it with the phone all the time but surely the fact you haveto take the back off the phone get the duo open the port take the other out and put the other in (and whyle your doing all this making sure the bat does not slip out) and if you say you turn the phone off every time it would take ages - - sorry but it does seam like a stupid thing to do to a phone - btw that handsfree is way kool im ganna make myself one of those- im gonna drill a hole through the phone feed a pice of elastic through it then tie it togeather!!!!! hey presto i will neer haveto carry the elastic band again like that fool in the pic

@ev1lted... you are a little pissy aren't you? Well, it works for me and that's really all i care about. I just want to be able to have an extra card with me at all times. And I don't like the idea of sitting on my Duo in my wallet. That seems sillier to me. I also use a wallet with a magnetic money clip. I don't think the magnet and the ms duo would me very good friends, do you? Also, keep in mind that this is just a spare battery. What's $10 in in the name of exploration? haha
