My W810 always froze shortly when I changed memory sticks, so maybe a 4gb just needs time...

After re-imaging as described above, it works fine again and my phone doesn't freeze at all when I insert the stick.
Again, if you use your stick in your phone and it's larger than 2GB's only copy files onto it using PC Suite or the partition table could be overwritten due to FAT16 limitation.

I only discovered this because the card would not accept more than 1GB of data.

You don't need to use pc suite to copy more than 2GB to the Card!!! That's insane. If you format the card with windows fat16 then yes, but why are you formatting with fat16?? If you use windows to format fat16, it will corrupt the card (windows can format fat16 to 4GB, but no other os including the phone will be able to read it). If you want other devices to be able to read the card, you must format in fat32. (Use default allocation size). Windows format's media in fat32 automatically unless you specify a different allocation unit size.
Anyway, let's just say you format with the phone and not windows. It still doesn't affect how many GB you can copy to the card using windows explorer and the usb cable or a card reader. Just copying files from the computer to the card doesn't invoke "fat16". Fat is the file structure on the memory card, the computer will use whatever is already on the card, it won't format as you are copying
Also, pcsuite has nothing to do with "formatting". As I said you are barking up the wrong tree. You either have a faulty card, or you have been playing around with fat16 and have damaged the card's "management area".
